Try to avoid aluminum, even though I have no bumper building experience....yet anyhow.

Build it out of a relatively thick gauge steel, but to the point where it isn't to heavy for your front springs. Also are you thinking about a winch? If so, have yours fabricated with a spot for the winch on the bumper. It will become handy if you decide to get a winch.

That is my $.02.

It's do-able, I'm building one now. I've got my winch mounted, and I'm in the process of building the bumper around it.
Things you might want to keep in mind when comparing home built vs store bought:
-You'll need access to a chop saw, welder, cutting torch, hand grinder, vise, and drill at a minimum. If you want something fancy; wire feed MIG or TIG welder, plasma cutter, and/or a tube bender.
-Cost of material and finish work. These sites have some prices for material, parts, and pieces for fab work:
http://www.rockstomper.com/catalog/products.html
http://www.onlinemetals.com/
finish work can be expensive (powdercoating)
-I'm not sure about d1s, but you may also want to consider how to work around the crush cans for safety reasons.

It all boils down to what you want. Show room quality is expensive, but you can still make a nice looking bumper for a couple hundred bucks if you have the resources to do fab work.

Go for it...A co-worker of mine recently did one for his jeep grand cherokee and he used a thick gauge and it turned out nice. If you know someone who can weld good you will get something exactly like you want it instead of looking forever for one you like.

Disco12 - you and I need to sit down with 1stRover and figure some stuff out. I am VERY interested in this also. Check out Moses' front bumper over on MyRover. It is modeled after Steve's RTE bumper. The only thing I would do different is put the winch tray on top for more clearance. I'm not interested in looks. I want functionality and clearance.

OK, I'll burn some pics to CD for some ideas. I already have some ideas. 1stRover knows where to get some steel for a great price too.

I say go for it too!!!

IMO, best material to use would be 3/16" box steel for the bumper and 1/4" steel for the mounts.

You could just use 3/16ths plate, and cut it, but that would be a lot of work!

I was really thinking something along these lines something simple and can carry a winch of course it would be powder coated black.

I like that...nice and simple, winch up high, good clearance. The only thing I would add is pieces to go along the sides of the front fenders instead of stopping where the front fender begins. Oh, and front recovery points.

A couple of guys from DiscoWeb built their own, they they look really good. Somebody also built his own rear bumper, and another is making sliders for others. Might make a cardboard model first and tweak that to your liking.
