On a D2, the first thing to always suppect is the double cardon joint on the front drive shaft, where it attaches to the t/case. The factory does not include grease fittings on these from the plant and boy do they fail alot.
Crawl under and see if the 2 u-joints inside the double cardon have grease fittings, if not get rid of them ASAP, they will take out the t/case of tranny when they fail.
See if you can find a local shop that will rebuild it for you, usually around $120 to $150.
This should be the problem and even if it isn't, it needs to be replaced before you have a more expensive repair.
How many miles on your truck?

I found some Spicer 5-4X u-joints locally (greasable kind), then just took the front shaft to a local driveline shop and had them do the work. They also replaced the ball portion (which they had in stock).

There was a link to a write up on D-Web that showed step by step instructions and it did not really look that bad, but I had other things that I was working on at the time.

I think they charged me about 90 bucks which may have been a little high being that I supplied the 3 U-joints, but for the peace of mind, I did not care.

If you take the front shaft off, you will have to engage the CDL if you want to drive around just on the rear shaft. Keep in mind that the ABS and traction control will be disabled when starting up with the CDL engaged.

Here is the link to the instructions.

Peace,

Dan

OOPS!

Sorry, I just noticed that you have an 02.

I don't think you have a transfer case with CDL, so it may have to sit while you repair the shaft.
