This is kind of a long story but I'll try to keep it short and get to the point. I have a 2001 D2 and I wanted to enable the CDL so I installed a transfer case lever from a D1. Everything seemed okay but first time out to get gas I heard a loud BANG from under the truck as I was pulling away from the pump. I got out and didn't see anything, I had only driven a couple of blocks.
After that everything seemed perfectly normal and I put about 500 miles on the truck, even took it to the mountains to play in the snow. But then one day I'm driving it to work in the pouring rain and the diff lock light comes on for no apparent reason. I pull off and shift the lever back and forth and it goes out but comes back on again about 20 miles down the road. When I got to work I got it to go out again but on the way home that night it came on again. I was doing 70 mph on pavement, it honestly didn't feel like the center diff was actually locked, seemed like a stuck indicator switch maybe. The next day I played around with it and it started to work normal, going on and off as I moved the shifter left and right. Since then I have not had a problem with it.
A week later I started feeling a kind of groan when accelerating that gradually turned into a vibration and rumble. It has been quite awhile since I last rebuilt the front driveshaft so I just pulled them both out and took them to the driveline shop. They found that the centering cup on the aft flange of the cardon joint was cracked. To be honest I think I must have gotten something in there when doing the work. Maybe a stray rivet shank or a washer or nut and that probably explains the BANG.
But, and here's the head scratcher part, when I was reinstalling the driveshafts I put the front in first and I was unable to rotate the rear shaft connected to the transfer case to align it with the flange on the rear axle. I had to lift one of the rear wheels so I could turn the axle.
Maybe I'm wrong but does that not indicate that the center differential is locked? I've driven the truck since and everything seems fine but haven't been able to figure this out.
BTW parking brake was OFF
